Thousands of Ford’s full-size E-Series vans have been caught up in a recall in the United States, after parts of the engine cover were found to overheat, posing a burn risk to anyone seated up front.

The situation is made worse by an uncomfortable irony in that the recall exists because Ford’s original recall fix for the same problem wasn’t actually applied to many vehicles.

Ford says the design of the engine cover insulation can cause the corners of the panel to overheat near the driver’s and front passenger’s feet. According to the company, “direct and continuous contact with certain areas of the engine cover surface in the passenger compartment may cause burns to the skin of the driver or front seat passenger.”

The automaker had already recalled these trucks once before, intending to solve the issue with a software update. Dealers were told to recalibrate the powertrain management system to reduce heat buildup during long idling periods. Somewhere along the way, though, many vehicles were marked as repaired even though the update had never actually been installed.

Ford’s initial recall was issued in December 2020, and the company at that time also instructed dealers to hold deliveries of new models until the fix could be verified.

How Many Are Affected Now?

In total, 7,046 vehicles are impacted by the new re-recall. All of these are 2021 E-Series models that were manufactured between May 23, 2019, and November 12, 2020.

According to the latest filing with the National Highway Traffic Safety Administration, Ford learned in November last year that some vehicles labeled as “repaired” had never actually received the software update.

An internal audit confirmed the mix-up: only 69.71 percent of affected models had been properly updated, while the rest were mistakenly marked as complete.

Ford says it has no reports of injuries or accidents related to the issue, which is at least some good news.

Owners of affected 2021 E-Series vans will be notified between January 5 and January 9, 2026. As before, dealerships will update the powertrain calibration to help regulate heat under higher idle conditions, finally resolving a problem that should have been put to rest years ago.
